do you have the pictures in a bigger size?

you need to look at the general wear around the dogs and locator holes, and also the angle of the side of the dogs/holes, both of these affect location and ability of the dog t ohold the gear in place.

your selector forks have a locating pin that fits into the selector drum, how do these pins look like?

did you try to turn the gearbox over by hand with the gears set to 2nd and try and see if you can force the gear to skip?

how do the 6 projecting pins on hte gear selector drum look? ive seem worn/bent pins before.

i cant remember which combination of slides generate 2nd gear, but just focus your attention on those areas, consider any areas of wear in these areas as something to change.

also, does it slip down into 1st, or move up a gear into 3rd when it slips?

The bike never popped out of second gear it was almost like someone was dipping the clutch occasionally but only in second gear. Looking at the dogs would say there isnt a huge ammount of wear, no big radious on the corners of the dogs ets. How little wear would it take to cause a problem?
The locating pins look pretty good also.

Why would you strip the gearbox for that?
Surely you should have been looking at clutch problems and start with the cheapest easiest options first.

Yes I did question if it could be the clutch and ended up replacing the whole lot with no improvement. It also only ever happens in second gear which is why i have stripped the motor.
