I'd take it off and check the teeth are not worn or missing at the point it's under tension, if it looks dodgy at all then get another one, manual one is ok, but a second hand genuine one a lot easier, don't think they play up as a rule

fault codes

It seems from trawling the net that there is some confusion on the tacho codes, particularly on the later models of yzf 750 and thunderace, codes from my own experience sorting out my yzf 750 loom after crimper man had obviously had a crack at it are 7000 fuel pump, could be bad connection, bulb blo...

Had the same prob on my yzf 750, fault code and exup going on and off at will, turned out to be the connector giving intermittent contact and sending it haywire, everything looked good and continuity shown on all wires as spec, so it was a a puzzle, it was only when I found I could operate the servo...

I would just make sure the valves are shimmed properly and don't worry about it, my exup engine has over 50000 miles on it, i had it apart at about 42000 to fix the starter clutch and apart from checking everything, good clean up, valve stem seals and lapping the valves in while I had it to bits the...

E b c clutch is fine, got to be a problem with the master cylinder, either the different lever or the cylinder itself, from the symptoms you describe it can't be anything else, it's not letting the pressure off properly and each stroke of the lever puts a bit more on until the clutch is held open ju...

Wrong levers can stop the piston fully returning and hold pressure, only needs to be a little and each time it holds a bit more, had it on a front brake once when I mistakenly reinstalled a yzf lever on my exup, all was fine till the brakes finally locked on as I was moving it around the garage, a f...

let it run in neutral till its hot ,hold the clutch lever in and make sure its hot enough to have the oil at running temp that should free it off then give it a good run . if that doesn't work pull the plates and soak them in kerosene overnight and re soak in fresh oil and you will be fine ,

check the seals on the master cylinder ,and return hole in master cylinder is clear , have you changed the levers , wrong ones can cause the cylinders to not return properly and keep pressure up , slave cylinder getting hot may be the clutch rod spining under constant pressure ,, bad news

With regard to hitting the piston with projector plugs, they don't, I belive the us spec exup use them as standard,
